Pallet Wrapping Standards: Essential Requirements For Stretch Wrapping

A practical guide to pallet wrapping standards, including load containment, film selection, safety and the common mistakes that can waste film or leave a load unstable. 

A well-wrapped pallet should arrive looking the same as when it left the warehouse. Cartons stay put, product stays protected and there is no loose film hanging off the load.

That sounds straightforward, but good pallet wrapping is more than adding a few extra layers of stretch film. The pallet needs to be stacked properly, the film needs to suit the load and the wrap pattern needs enough containment force to keep everything stable from the base to the top.  

If any of those are off, the problems show up quickly. Cartons can shift, product can be crushed, film use can creep up, loose film dags can appear, and some receiving sites may reject a pallet that does not meet their requirements.

Whether you're wrapping by hand, using a semi-auto machine or running a fully automated line, the same basics apply.  

What Does Good Pallet Wrapping Need to Do?  

At its core, stretch wrapping is about turning a stack of cartons into one stable load that can be moved and transported safely.  

A pallet that's been wrapped properly should:  

One point worth mentioning is that more film does not automatically make a pallet safer or more stable. Tension, layers and the wrap pattern all matter. Adding more plastic without fixing the underlying issue just adds cost.

1. Start With a Stable Pallet  

Before the film comes out, check the pallet itself. Cracked boards, broken corners or exposed nails can damage the film and weaken the finished load. 

Then look at how the load has been stacked.

Put heavier cartons at the bottom and lighter cartons on top. It keeps the centre of gravity lower and reduces the chance of the pallet becoming top-heavy or unstable during handling.

Keep cartons inside the pallet footprint. Overhanging cartons are more exposed, harder to wrap evenly and more likely to be damaged in transit or handling.

Keep the load as square and even as you can. Large gaps, protruding cartons and uneven edges all create weak points once the film is applied.

The exact stacking pattern will depend on what you're moving, but the principle stays the same. Build a stable load first and do not rely on stretch film to fix a poorly packed pallet. For irregular, fragile or awkward loads, corner boards, edge protectors or slip sheets can also help.  

2. Pick Film for the Load, Not Just the Roll Price  

This is one we see a lot: film gets compared on the price of the roll before anyone looks at how it performs on the pallet.

Different loads need different things from stretch film. A light, even pallet of cartons does not need the same film as a heavy load with sharp edges. Fresh produce that needs airflow is also a different job to a standard ambient pallet sitting in a warehouse.

The aim is to get the containment you need with the right amount of material, rather than simply choosing the thickest film or the cheapest roll.  

3. Get the Containment Force Right  

Containment force is one of the most important parts of pallet wrapping, but it is also one of the easiest things to overlook.

Containment force is the pressure the film applies to the load. It comes from a combination of film tension and the number of layers applied. Too little and cartons can move in transit. Too much and lighter cartons or products can be crushed.

There is no single tension setting that works for every pallet. It depends on the weight, shape and stability of the load, which is why adding more wraps is not always the answer.

If you're wrapping high volumes or trying to reduce film use, containment force can be measured at different points on the pallet. That gives you a clearer picture of whether the wrap is holding consistently from top to bottom, rather than relying on how the finished pallet looks.

If you run several different pallet profiles through the same machine, it is worth setting up separate programs for each load type instead of using one setting for everything.  

4. Make Sure the Film Connects the Load to the Pallet  

The film has two jobs. It needs to hold the cartons together, and it needs to connect the load to the pallet underneath.

Start the wrap low and make sure enough film catches the pallet itself early in the cycle, rather than only wrapping around the cartons above it. 

Where the equipment allows it, a roping function can pull the film into a tighter band around the base to strengthen that connection. Just make sure forklift or pallet jack access is not blocked in the process. 

A pallet can look neat and well wrapped but still fail if the whole load is able to slide off the pallet underneath it. The connection at the base matters.  

5. Keep the Overlap Consistent  

Once the base is secure, work upward with an even overlap on each pass. 

With hand wrapping, that means trying to keep your pace, tension and film position consistent as you move around the pallet. That gets harder when operators are wrapping pallet after pallet throughout a shift.

As a general starting point, each layer is often overlapped by about half the film width. The right pattern still depends on the film, the load and the containment force required. 

Consistency is what matters most. Large gaps between layers can leave weak spots, while too much overlap can use extra film without improving the stability of the load.

Machines make this easier because carriage speed, turntable or arm speed, tension and wrap counts can be set to repeat the same pattern from pallet to pallet.  

The base is critical because it connects the load to the pallet, but the top still needs enough containment to stop the upper cartons moving separately from the rest of the load.

A tall, light or top-heavy pallet may need a different number of top and bottom wraps to a short, dense load. Irregular pallets may also need extra containment in one area rather than extra film across the whole pallet.

Instead of adding the same extra wraps to every load, match the pattern to the pallet you're actually wrapping.  

7. Finish Without Loose Film Tails  

Once wrapping is complete, the end of the film needs to stay secured.

Loose film tails, or 'dags' as they are commonly called in warehouses, can catch on racking, conveyors, other pallets or automated handling equipment. They also leave the pallet looking unfinished, and some receiving sites have strict requirements around loose film.

When wrapping by hand, tuck and secure the tail into the previous layer. Automatic wrappers generally handle this as part of the cycle by cutting and securing the film at the end.

For conveyor systems and high-volume dispatch, clean film finishing is not just about presentation. Loose film can get in the way of the equipment and slow the process down. 

Step-by-Step: Wrapping a Standard Pallet  

Done properly, the pallet should move as one stable unit rather than a stack of cartons that happens to have film around it.  

Ventilated Wrapping for Produce and Perishables  

Not every load should be wrapped in solid stretch film.

Fresh produce, flowers and other temperature-sensitive products often need airflow through the pallet. Conventional film can restrict that airflow and trap heat or moisture around the load.

Ventilated stretch wrap leaves open sections in the wrap pattern so air can move through the pallet while the load is still contained. VentX Unico, for example, uses three reinforced bands rather than a solid sheet of film.

The packaging underneath still matters. Even a good, ventilated film will not do much if cartons or produce trays are stacked in a way that blocks airflow through the load.  

Cutting Film Usage Without Cutting Load Security  

Reducing film use is not as simple as removing a few revolutions from a wrapping cycle. 

Start with a clear baseline and measure what is happening now:    

Once you have that baseline, you can test different films, wrap patterns and machine settings and compare the results against the stability of the finished pallet. 

Sometimes a better-performing film lets you use less material while maintaining or improving containment. Machine wrapping can also make the process more repeatable because tension, pre-stretch and revolutions are controlled instead of changing between operators.

The goal is not to use the least film possible. It is to use the right amount to keep the pallet secure. When the film, settings and wrap pattern are right, lower film use is often a result of a better process rather than the only target.  

Hand Wrapping vs Machine Wrapping  

Hand wrapping still has its place if you're only doing a small number of pallets, moving between different areas or dealing with loads that do not suit a fixed machine.

As pallet volumes increase, keeping the same technique between operators becomes harder. Everyone wraps a little differently, and that can change film use and load containment from pallet to pallet.

A machine gives you more control over:  

The right option depends on your pallet volumes, load types, available floor space and how much variation there is between pallets. There is no single setup that suits every warehouse.
